I decided i did not like the pick guard on my new Epiphone Dot guitar and decided to make a new one.Used a scratch awl to scribe the profile and broke it out of the plastic.Worked well indeed!

I usually do the Eddie Van Halen thing - cut them with a Moto-tool, and sand them smooth around the edge after tracing them, and cutting them out. Who's plastic are you using? I buy my vinyl from www.stew-mac.com, and I have for over twenty five years. Although I have bought pickguards from various sources over the years, theirs used to be the cheapest, and it still is on some circles, albeit that circle is getting smaller.

I am real lucky in that tge sign companies use really thick plastic that they were just going to throw away.I asked my boss if I could take some and he said to take as much as I want!I have not had to purchase sheet styrene in years!
It's too bad that polystyrene is too soft for a pickguard. This is why they use PVC vinyl for them now. They've done this since the 50's. I cut my last pickguard for my own Van Halen strat (black with white stripes) with a pair of scissors made for cutting string on turkeys. I then sanded it with 200-320-400, then 600 grit wet-or-dry sandpaper to smooth the edges. This is because it was only 0.60" of an inch thick. Which is how thick the original pickguard on his Charvel strat was. I'm going to have Linn Elsworth make me an ash strat body just like it so that I can do this with the correct wood. I made mine from alder back fifteen years ago. I also painted in the 1/8" inch stripes too. However, I have the correct tape that I used for this in about a 50" foot roll. The next attempt will be simply taped on. Only the big stripes are permanently painted into the paint pattern. www.thegrearpage.net This is where I'll post my next build. Either way, I wish that there was somewhere that you could buy big sheets of this without the big sheet price. I've already been to www.pickguards.com they want way more than I'm willing to pay for just pickguard plastic even if they cut it for me! I'll just make some patterns so that when I do get the time, and energy to do it that I can make some custom work for the internet crowd.
