While cleaning, did you unscrew the nozzle from the tip assembly? If so, did you make sure that it's fully seated when re-assembling? If it's not fully seated, it may be projecting too far, so when you re-attach the air cap, it may be closing the gap around the tip.

Also, check the nozzle for "flaring" damage. If the needle is pushed too hard into the nozzle, it may flare the tip of the nozzle. (This is less likely, but possible)

The threads on the air cap are rather fine and shouldn't be a possible air leak, but you can apply a little wax to the threads to ensure a good seal.

My Iwata is not delivering after more than 2 years of great performance.  I've cleaned it 5 times and still no good.  The symptom is that I get great air flow out of the tip BEFORE the cover is threaded but once that is in place the air flow drops to very low rates and not enough venturi effect to properly pick up the paint.  The crown tip doesn't make it worse or better the problem seems to be with the interface between the nozzle and the shroud that goes on around it.  Could most of the air be coming AROUND the nozzle instead of through it indicating a seal that might have failed.  There are not obvious clogs anywhere in the brush tip and air supply path.  I'm quick stuck at the moment.  Any suggestions would be appreciated.
