I like to use copper wire for handles. It bends easily and when I make the first one, it becomes my guide for the rest. For tiedowns, if you are talking about the rings under wings of A/C, I wrap thin and I do mean really thin copper wire around a needle and twist it. You might try that.

Try this! I have made a jig using to methods 1) figure out what size grab handle you need, then make one handle to use as a guide, place the handle on a fair sized piece of flat plastic stock then mark the inside bend with a sharp pencil, cut a piece of plastic to match the mark and slightly thicker than the wire and glue in place. next trace the outside of the handle and and cut to match the outside mark but do not glue this one down! this is your press ,you can cover the notch with a piece of clear plastic to see the bend. now using a length of SOFT wire or solder lay it on the bottom edge of the press and line it up with the portion you glued down earlier(allow to dry thoroughly first) then slide them together and it should act like a small press forming the wire into a handle. I have make 2 of these such presses on from R/C hardwood and one from plexiglass and they make consistent handles evey time.

lol, the idea of making a jig never occured to me, and since I do have a hefty supply of popsicle sticks, making one out of that would be ideal.

Depending on scale, paper clips, picture wire, etc. is in my stash. These items are readily available at craft stores, etc. I make jigs out of popsickle sticks, varying widths etc. Just use your imagination and it is really quite easy.

Does anyone have any suggestions on how to consistently create the same sized grab handles (please don't suggest the grabhandler, as I don't need a $50 tool)
In the same vain, can you give any suggestions for materials and methods to create tiedowns?
